Corten Steel vs. Galvanized Steel: A Comprehensive Comparison

Both Galvanized and Corten steel are strong and very reliable metals that do well in the outdoors, but what sets them apart? And which is more suitable for your project?

Weathering Steel

Weathering steel, which contains copper, develops a natural iron-oxide (rust) patina that is stable once formed, exhibiting increased corrosion resistance compared to carbon steel. The corrosion-retarding effect of the protective layer is produced by the particular distribution and concentration of alloying elements present. The layer protecting the surface develops and regenerates continuously when subjected to the influence of the weather. In other words, the steel is allowed to rust in order to form the patina, or protective layer.

"Corten" refers to the chemical composition of these steels, allowing them to exhibit increased resistance to atmospheric corrosion compared to other steels.

Corten develops a more unique coloration and a better appearance than mild steel over time if left open. When exposed to the elements, mild steel will also leech.

Weathering steel is often marketed as a "no-maintenance" steel to the bridge and highway market specifically. However, in the last several years, the limitations of weathering steel have stifled its use. The development of the rust patina is fragile and requires a balanced wet-dry cycle, and it does not perform well in damp areas or where vegetation comes in contact with the steel. Though the rustic look is sometimes favored by designers, the issues of rust runoff and staining of concrete bases of poles and bridge columns are unappealing and have limited the use of weathering steel.

To solve this rust runoff issue, many modern fabricators now use pre-rusted and sealed weathering steel. By accelerating the oxidation in a factory setting and applying a clear fixation coating, the steel arrives on-site with a stable patina that won't bleed onto surrounding concrete or stone.

Galvanized Steel

Galvanized steel is steel that has been coated in a layer of a more reactive metal, usually zinc.

This both acts as a barrier to oxygen and moisture and, importantly, the zinc will corrode in preference to the steel. This means that the underlying metal is much less vulnerable to scratches and pinholes in the coating and won't rust under the coating as can happen with paint and powder coating.

A common way to apply galvanizing is to dip an entire assembled component in a large bath of molten zinc, which adheres to the surface in a moderately thick layer. Because of its thickness, threads, etc. will need to be masked off or refinished after dipping, although large-diameter threads may have loose enough tolerances for it not to matter. It starts off as a fairly bright silver color but quickly fades to a dull grey.

You can often see a distinct large grain structure on hot-dip galvanized parts.

Bright zinc plating gives a somewhat better surface finish than hot-dip galvanizing and is often used on small steel parts such as fasteners, brackets, etc. This retains its bright appearance longer and has less effect on dimensional tolerances of threads, etc.

You can also get galvanized sheet, tube, and angle steel as stock material, and it is commonly found in folded shelf trays, etc. This can be more convenient than dipping completed assemblies, but cut edges and holes may need additional protection to achieve the same corrosion resistance.

There are also zinc- and aluminum-based paints that work in a similar way.

Material Cost vs. Lifecycle Cost (LCC)

When evaluating these two materials for large structures, initial cost is only half the picture.

Galvanizing standard carbon steel is often cheaper upfront. However, sending large, fabricated parts to a galvanizing plant adds logistical costs and lead time. If the zinc coating eventually depletes in harsh environments, maintenance becomes expensive.

Corten steel requires a higher initial material investment due to its alloying elements. Yet, it eliminates the secondary galvanizing process entirely. For large outdoor infrastructure (like bridges or solar mounts), Corten often wins on lifecycle cost because it requires zero ongoing maintenance over decades of use.

Summary: Making the Call

The right choice depends on your fabrication limits and the installation environment:

  • Go with Galvanized Steel for smaller assemblies, components that require tight thread tolerances, or structures placed in constantly wet/submerged environments.
  • Go with Corten Steel for large-scale outdoor infrastructure, projects where long-term maintenance is difficult, or designs that specifically call for that signature architectural rust aesthetic.
